I know this is an old thread, but did you ever think about an aluminum web as a reinforcement instead of a bent aluminum bar? (Like the web in your I-beam.)

When reinforcing a beam structure, you get the most bang for your buck by reinforcing the side plates rather than the top and bottom plate. I'm working on a couple of Bruder conversions now and have several more in the funnel, so I'll keep this idea in mind.
